Shell Tessellation Failed?

When I convert nurbs into polys I get this error "Shell Tessellation Failed." The tool is reset and then set to control points. Any ideas?

I use this procedure for the t-rex DVD. When I use it, it increases the size of the geometry slightly and I have to drag all the verts back to match the reference image.
